Diagnosing Spray Pattern Problems: Heavy Centers, Split Patterns, and Fluttering

Before laying a single drop of clearcoat onto a customer panel, always spray a quick test pattern onto masking paper.

If your spray fan is banana-shaped, heavy in the center, or pulsing air through the fluid nozzle, stop spraying immediately. Trying to “paint through” a defective spray pattern will inevitably result in heavy orange peel, metallic striping, runs, or severe mottling.

Diagnosing atomization problems on paper takes less than 30 seconds once you know how to read pattern symmetry. Here is your quick troubleshooting guide to identifying and fixing the root cause of the most common spray pattern defects on the fly.

The Paper Test: Reading Pattern Symmetry and Droplet Atomization

To perform a proper paper test, tape a piece of masking paper to your booth wall at eye level and follow these steps:

  1. Hold the spray gun perpendicular (90 degrees) to the paper at your standard spraying distance (6 to 8 inches for HVLP/RP).
  2. Pull the trigger completely for a quick 1-second blast without moving your arm.
  3. Examine the wet footprint left on the paper. A healthy spray pattern should form a symmetrical, vertical oval with fine, consistent droplet atomization from top to bottom.

Heavy Top or Bottom (Banana-Shaped Pattern)

The Symptoms: The spray pattern curves into a crescent moon or banana shape, depositing more paint on one side than the other.

  • Root Cause: A clogged or partially blocked air cap horn port. When dried paint blocks one of the side air ports, air flow drops on that side. The opposite horn pushes with full pressure, bending the spray stream toward the clogged side.
  • The Fix: Rotate the air cap 180 degrees and spray another test pattern. If the heavy curve flips to the opposite side, the problem is inside the air cap. Clean the horn ports gently using a soft-brush from your cleaning kit or a wooden toothpick—never use metal wire or drill bits!

Heavy Center (Oval Bullseye Pattern)

The Symptoms: The center of the spray pattern is wet and heavy with paint, while the top and bottom tails are thin, narrow, and dry.

  • Root Cause: Excessive fluid delivery relative to air volume, or dangerously low atomizing air pressure.
  • The Fix:
    1. Increase your dynamic working pressure at the gun handle regulator.
    2. If air pressure is already at the manufacturer’s recommended setting, turn the rear fluid control knob clockwise to reduce needle travel and restrict fluid volume.

Split Pattern (Hourglass Shape)

The Symptoms: The spray pattern splits in the middle, leaving a thin center with heavy, wet deposits at the top and bottom tips—resembling an hourglass.

  • Root Cause: Excessively high air cap pressure or a pattern fan control valve opened too wide for the amount of fluid being delivered. The high-velocity air blasting from the horns over-flattens the fluid stream, blowing the middle open.
  • The Fix: Lower your dynamic air pressure at the handle regulator or dial in the pattern control knob slightly until the middle of the fan fills back in evenly.

Fluttering or Spitting Spray Gun (Pulsing Air and Paint)

The Symptoms: The gun pulses violently, emitting a “spitting” noise while spraying air bubbles through the fluid nozzle or back up into the paint cup.

  • Root Cause: Air is being drawn into the fluid passage upstream of the nozzle, breaking the continuous fluid vacuum. This is caused by one of three culprits:
    1. Loose Fluid Tip: The fluid tip nozzle is not torqued down securely to its seat inside the gun body.
    2. Dry or Worn Needle Packing: The Teflon packing nut around the fluid needle is dry, loose, or worn out, allowing air to be sucked in around the needle stem.
    3. Damaged Cup Seal / Fluid Tube: A loose or cracked siphon tube (on suction guns) or an unsealed cup connection (on gravity feed guns) is pulling air into the fluid supply.

How to Fix a Spitting Gun Fast:

1.Tighten the Fluid Tip:

Unscrew the air cap and use your factory wrench to ensure the fluid tip is snug against the gun body seat.

2.Check Needle Packing Nut:

Tighten the needle packing nut slightly and apply a drop of silicone-free lubricant along the needle stem.

3.Verify Paint Cup Seal:

Ensure the paint cup or disposable adapter lid is threaded on tightly and that the cup vent cap is clear.
